Air is likely getting sucked in through the fork seals, breathers, or O-rings of the base valve or cartridge assembly at the top of the fork. The most common cause is leaking through the fork seals when the bushes are worn.

Messing stuff up is the cost of gaining knowledge.

I broke off an axle holder stud on a front fork of my bike back when I was a lot more ham-fisted. Not possible to use an extractor. I went to a couple of places and found a metal fabrication/welding shop that used an electronic device to essentially destroy the bolt in the bore while leaving the fork leg completely undamaged. I have the system for my MTB. I think its pretty good but you have to use it as a tool and not the end all be all. I think what its done for me best is getting a good spring rate and good rebound speeds front and rear. In the end you need to decide what feels best for you but it has pushed me to experiment more with setups. Thanks for your reply. I have gone through all the basic steps again It is my sons bike by the way,a 2025 ktm sx 250,he weighs about 83kg with full gear I opened the bleeder screws again and a lot of air escaped,so that will help. But i found out he had a collision with another rider on the side off his forks and i loosend the axle clamp and the fork popped out almost 5mm. All those things together probably explain the stiff feeling. We will try on the track again with 140 psi and see how it handles...

The correct length spring for the shock design, is 240mm +/- 5mm. Very tough to fit longer with the Xtrig collar. I have fit 247mm as well as 250mm springs to PRODUCTION shock with standard collar however the design length is always best bet. Time for new spring!

Keep in mind, spring rate is determined by the thickness of the wire the spring is wound from. That means a higher rate spring is physically bigger and displaces more oil and air. That means you'd need to have specific oil volumes calculated for each leg based on what rate spring is in it. I know, this is miniscule stuff and I personally would not care. Just wanted to make the heads explode on the guys that fret over 5cc of oil.. hahaa
