When I saw this post I thought the idea came from the new MXA article.. Cool build and a good looking bike.. I'm really close to doing the same thing. I've had 2 300's in recent years and have an '11 250SX now..
I personally would recommend putting a 300SX kit on a 250sx.. The biggest reason is gearing. The 250 runs out of legs pretty quick stock, let alone with 5-7 more HP..
In the past my gripe with 300's, or KTM's in general has been handling; turning to be more specific. I've always thought they felt vague and under steered. I thrown away thousands to various suspension tuners and was never completely happy..
Bought by 2011 250SX in September of 2010, I was luck enough to get one of the first shipments. I had trail tricks do the suspension. The bike is amazing,, The suspension was good in the rocks but I thought was under suspended in the whoops and jumps. I've always blown through the stroke if I came up short or dropped the front tire in a whoop..
In August of 2011, I bought a 2011 YZ450.. This was my first 4-stroke... Prior to making this purchase, I was a flaming 4-stroke hater.. My reasons were the same as everyone elses (Weight, cost, maintenance, valves, blabalbal) This YZ was eye opening for sure, and hopefully from here on I will always have a smoker and a broker..
After putting 40 hours on my YZ, I got back on my SX.. It sat around for a couple of months while I put a new top end in it. I was instantly reminded I wasn't on my 450.. The SX feels light, quick, and handles very nimbly feeling.. I had to remember to keep my revs up if I wanted to seat bounce over a series of whoops. At first I almost didn't like it any more. After an hour or so, I was back in a groove, hitting my lines and I wasn't thinking about the bike anymore.. I guess what I'm saying is, I adjusted and began just riding the bike like I knew how..
Recently, A guy at the shop has been harassing me about buying my SX.. I've literally lost sleep thinking about it.. Today, I took my SX up to the shop for the dude to look it over and decide what he wanted to do. I guess we've reached a deal and I'm gonna sell it. He's getting nothing but the bike. None of my goodies, not even my wheels. As soon as the money is in my hand I'm getting ANOTHER 300..
For the past week, I've pictured my 300, planned my suspension, thought about setup etc.. I know the difference between a 300XC and a 250SX very well and I'm going to mix the two much like the OP has.. I've going to keep my 19'' rear, and my stock 250SX tank. The buyer wants it with the XC tank it's got on it now. I think I'm going to have MX-Tech do my suspension.. I've also been considering FC and RG3.. I know the power can feel a litle lazy but in my experience a pipe and some head work with change that in a hurry.. I don't know about the whole carb swap.. I can find any data on KTM's website telling me what comes stock on a 300.. Whateva.. We can argue theory on that after you explain what you were trying to achieve when you did that..

that's all it needed. the bike is a complete blast. smooth, controllable power that can be put down to the ground no problem, and turns better than any bike i've ridden. it could lose a good 5-10lb if i removed the novelty items like the kickstand, larger tank, and battery...but those are great items to have.
Blows my pop's 56hp/34tq crf450 out of the water in terms of maneuverability, ease of being 'in the power', and overall fun factor.

Very sweet bike. Just curious, did you put an SX CDI in there or are you planning too? As I imagine the XC CDI would be a lot mellower than the SX.
Did you used to have a KTM?
Would love to hear a detailed report on the KTM as i know you've gone through quite a few different bikes over the last few years. Would be interesting to hear what you think.
As soon as i get my bike sold, the 250sx is likely to be my next option, been saying so for a while, just need to make it happen.
Now, I'm seriously considering doing a big-bore on my CR250. For me, it's about the fun-factor.

Come out and thrash it, ill snap some photos and tell my grand children when I get older it was me lol JK but ya we will be there be cool to see what you think we will have about five 2smokers to choose from.
I dont really want a lighter flywheel it has very tractable power right now and with the mods it revs out way more than a stock 300. Once I get that 38mm carb dialed it should be perfect. The suspension is just unreal on the thing.

I did ride a 250 sx with that PC pipe and it was awesome BUT the fmf seemed to be broader/smoother so I went that way on the 300. I know MXA said they went from a 50 to a 52 sprocket but im thinking of actually dropping a tooth to to a 49 and putting in the hard hitting red power valve spring which makes it come on 500 rpms sooner. After riding Hangtown yesterday I just can't see what the hek MXA is talking about with gearing in lower two teeth the thing revs out so fast just seems it would make it worse. I dunno, going to try some different set ups this week. I see in your avatar you have the 250sx I would really look into the 38mm Sudco Air stryker carb it really works well on that bike.
