If i were them I would only recommend to test it on the bench by dragging a seal over it. Maybe then you can feel an actual difference. I really wonder how much seal drag contributes to fork action when going over braking bumps, where its the bushes that are being subject to immense lateral force.

I am pretty sure it was/is something on the dampening side, like this. I installed everything on Sunday and yesterday looked at the forks. Found the dampening side was now longerer. We'll ride a private track this weekend that has jumps that are as big as you want them to be just in case. But I think it was just this. Thanks for all the input everyone!

This, and be sure to fully compress the piston into the caliper a couple times if you haven't done that yet. Stubborn pockets of air can get trapped there too

You guys are way exaggerating, what stops topping out on the air side is the balance chamber. Somehow the head seal has gotten past the cutout to balance the pressure and it's now stuck further down. Push it back into position and it will balance again. Worst case the seal on the air chamber is leaking, in which case a...

This is fine. Once the axel and wheel are installed they become the same height and move together as one. All your dampening is in one leg so they work together in that sense. Same concept.

I was going to say this. The scoring looks like it came from dirt particles or sand. Check every connection from your reed valve backward to the air filter and make sure it's all airtight. (And obviously make sure you run a clean, oiled filter with no holes in it.)

This doesn't matter at all i think, the air side can retract or expand a bit and can sometimes settle in a different spot as intended. Once tightened down the whole thing works as a single unit so there is nothing to worry about anyway. You can try to empty it and pump it back up again to see where...

Though I had a much older version of the RMZ 450 (2009) it was always a bitch to start when hot, and I came in last in many races due to a simple tip over and not being able to fire the bike for 1 or 2 min. Every time i replaced something (piston, camchain, sparkpug, valve adjustment, etc) I...

Yeh indeed, I do believe some of the mx bikes rich up the fuel a little when it starts to run hot, and also go into a safe map if sensor signal is lost, but that's about it. It makes sense, you don't want a bike to shut off right on the lip of a double because a temp sensor...

Dude...don't worry about losing friends on this. I would talk to the dealer where you bought the bike and let them know what happened. Get it on record so if it blows up early....you can get it fixed by the shop. Don't let the dealer take advantage of your good attitude and nice ways.

My 93 CR125 gearbox was bone-dry. Coincidentally, the only bike I’ve ever taken straight from the dealer to the track. Fortunately, I gave the bike a once-over. One more reason every bike I buy gets torn down when I get home, greased, torqued, etc. over the years I’ve found loose bars, a loose front axle, underfilled fluid(s), etc. My favorite of all-time, however, were my dad and my 07 CRF450s. Walked in, paid, signed paperwork, and went to load them only to see the rear tires were smoked. Not worn a little, not slightly scuffed-at least 1/4” rounded off every...

It was always that way when I built bikes for a Kawasaki dealer in the ' 90's. Maybe it's different now. You might have new laws for shipping with dangerous fluids and restriction, etc. With MX bikes and off road the assembly was only chassis related items like handlebars, front fender, cables, and controls.

It's the dealer's responsibility to put in the fluids, I believe most all bikes are shipped dry to the dealership. I would definitely let them know about the screwup, any damage is their responsibility IMO. Hard to say if there is any damage to cilinder or piston, doesnt sound like you ran it too long but damn that sucks

Sounds like float needle that doesnt seal properly anymore indeed. Take of bottom of the carb, see if pushing the float to the correct height properly shuts off the fuel supply. Would order a new one anyway, or go with carb revision kit

This looks more like the engine ingested sand or something. If you are going to have it replated, you can always send your intended new piston along and they will measure it up for you. edit: And tapwater will cool the bike equally fine as coolant. You just can't run it in winter and will get calcium deposits over time.
The 1pc steel basket is another thing KTM borrowed from Husaberg. The only one I ever saw wear out was a factory defect. It missed heat treat or something and was too soft. KTM went to the steel basket around 2012. Meanwhile, here’s a Husaberg basket from 2001:

Good, yes indeed outer basket and plates is enough. Sometimes the inner basket can get wear notches too, but rarely the case.
