When using a billet "Y" it needs to be mortised into the other frame members, not just butt welded.

I broke the frame on my YZ80 in the same place and that frame was straight from the factory. I've see a suzuki frame crack on both sides right under the foot peg mounts. So it can happen just faulty material or bad weld job.

I saw a freestyle rider from Arizona named Trey Deane land off a ramp and his bike snapped right in half. It was the 1999 CR250. The radiator shrouds had actually cut through the frame from rubbing on it. When the bike folded up he crashed hard but the one piece radiator split and sprayed hot coolant all over him. Someone has is on tape it was crazy!

Some people elect to cut the entire engine cradle off and make a new one. Homebuilt conversions can be a bit on the dodgy side sometimes and I would think that the most likely place for them to fail is at the Y section. Once that happens, the bike just breaks in half as the spars flex well past their limit and snap.
I had noticed the spars snapped as well. I am gathering that was the weakest point if one could be identified. It looks like they snapped just below the upper frame gussets. They sure snapped clean

Hey Yota you aint kidding when the frame gets back from being aged and sprayed it looks like it was sitting in the back of my truck all winter here in Michigan! Mine looked the same way. The "Y" is the most critical when doing the conversion.

Also if the "Y" did fail he must have broke the bolt or the head stay that ties the top of the frame to the motor. Either way not good. Definitly wouldnt want to be on it.

Keep in mind that this can easily happen if engine bolts are loose/ missing or have rattled out... It is a 2 stroke!!! DOH!!!
Conversion or not check your nuts!! Motor mounts that is.

Not really, it's a big table top that he downsided, the bike then folded on the flat!

absolutely are issues with the rad wings rubbing on the spars, mine has marks from this.

Wow. I thought this was going to be a silly thread on that motocross movie where the racers were crashing and bikes catching fire at every turn! I have never seen this happen. Ever. what a fluke.

More of a reason to buy a true Service AF!... or a KTM. By the way AJ. I have always wanted to tell you this in person, but since you are on this thread... You are the MAN. Anyone who 'properly' stuffs 500 motors into modern chassis is my hero. I will have a Service 500AF in due time, and when I do, it will be the only bike i never sell.

I was commentating at last weekends National Two Stroke championship round at Doncaster England. In the 500cc class this rider on a 500cc Honda jumped the massive table top. Upon landing the bike snapped in half, ripping out the fuel pipe and the bike burst into flames!Shocked
I've never seen that in 30 years of attending motocross races.
They tried chucking sand onto flames then one brave specatator grabbed the front half of bike and dragged it into a nearby pond.
The rider escaped without injury but the bike was worse for wear!

Did a nice job though , presuming you didn't do it on the hot cycle so as not to f up the heat treating?

Here is Jared Jenning's Cobra after a big jump at Walden Playboys in NY....back in the day...I saw this happen but there was no fire! Booo!

And no he was not hurt. Just saw him ripping it up 2 weeks ago.

I believe the real reason the big 4 went to aluminum frames was that they are cheaper to manufacture, fewer welds, ect. Cheaper to make and with a higher pro-sieved value, its win-win for the manufactures. Give me a good steel bike any day!
