I met up with Kusti Manninen from Offroad Pro magazine last weekend to pick up a few copies of the magazine featuring the CR. I was really stocked with how it came out (even though I can't read a word of it)

Fellow Vital member Chip Morton shot the images at a friends house here in Carlsbad and they looked awesome

The bore is round and then its hand blended to the intake bell around the fins on the bottom.

Ignitech. The ignition you run Does they not offer too ktm with powerjet.

The wiring harness on the CR250 will be totally different than the KTM so you may have to have someone make a custom wiring harness from scratch?

I’m just starting a “BD copycat el cheapo” and I hope you can help out with some bits and pieces.
(it will have a full tranny and no titanium and less carbon)
I’ve gathered most of the parts needed so I’m waiting some tuning and cleaning before the assembly will start.
I will give the Zeeltronic a shot, so I wonder how you ended up with the wiring?
Can you show some pics of the final assy regarding electronics?

I’ll start my project documentation here on Vital as soon I get the engine back from everywhere... Wink

I am going to be working on it later tonight, I will try to get some pics for you. I have changed the wiring quite a bit since MXA tested the bike.

Here are a few pics of the latest version, I moved the box back to the middle of the bike and made another change to the harness so it wraps around the front. It's really difficult to find the optimal setup because of the relocated coil and the extra wiring for the TPS, and power-jet. It gets cramped really quick.

What was the reasoning with changing the CDI away from air box again?

Hi blackdiamond, I have followed your postings and copied some of the items in your build. I have built an 07 CR250R. I love how it turned out, the engine is mostly stock expect for the vforce3 reeds and FMP pipe and I am happy with the engine, it pumps out enough power for me as a vet rider. The biggest issue I have is with the transmission, although much better then my 02 CR was I still have problems with the 07 (sometimes) going from 2nd to 3rd gears. I do not want to go the route you did by removing gears but do you think having the transmission tumbled would help. Attached is my 07 build

I have a full 2015 crf pro circuit shows akit on its way with red pro circuit triple clamps, I'm pumped, I have some question about titanium and aluminum bolts and some carbon fiber things and your time and the zeeltronic ignition

Hi, have they now installed a vforce 3 or boysen rad valve? Which Intake Manifold did they use 03 or 04? Are there major differences in vforce 3 for 02 and 03-04? Sorry for the bad google translation I am from germany

The 04' intake manifold was lower and straighter if I remember correctly. As far as the Vforce, I think it is the same.

I think the 04-07 air-boots are the same so that combo should work fine. Not sure about the cylinder swap though, I have not tried it.

I drive so long with the 03 cylinder, and the other changes and it runs much more powerful. I have now only the intake manifold and the air Boot still retrofitted and will test it soon

They do not provide a base ignition map and the ones they suggested were not even close for mt application. The biggest problem is that this ignition and PV controller have been largely used by the Kart and road racing community and there is very little information available for the MX arena.

They sent 6 different PV maps and we didn't use any of them. I tried all of them and basically all they were useful for was learning what the engine liked. We ended up with a full custom map on the PV. It is extremely sensitive to that adjustment. You can move the opening at a specific RPM point 2% and see it on the dyno. For example: at 5500 RPM it might be 57% open instead of 55% That's all it takes to see a difference, it's mind boggling how sensitive it is.

I did my own baseline ignition map based on a ton of info gathered from several different data sources, tuners and theories and ended up with a 1.5 HP gain at peak over the OEM system. More importantly we were able to get the PV map dialed in which eliminated the holes on the front side of the dyno curve and created an extremely linear and broad (almost 4 stroke like) powerband.

I am going to be dyno testing again this week and expect to find some more HP at that time. I would be willing to do custom mapping once I feel this package is as perfect as I feel it can be for $100 if you are interested.
Are you still planning on selling the mapping you have obtained? How much does the zeeltronic setup cost? I didn't see a price on the website.

Yes, I am a dealer now for the ignition so I could sell you one mapped for $425.

Depending on the carb you intend to run you may have to do some wiring on your end.

I've been running a similiar set up with excellent results for the past 14 yrs.. Have an 02 bottom end with a 03 PC Cyl. / head mods, 03 VF2, 03 JD CDI, 03 Doma & 03 airboot. Back in 2004 the 03 Cyl. was considered to have the best oem porting specs by a few reputable tuners. Also own 06 & 07 CR250r models with the updated engine specs & prefer the 03 engine over them.
It's been a long time, but I recall the 02 reed cage being a 2 piece unit vs. the 03-04 that is a one piece. The 03-04 oem reed cage was designed like the CR500 cage with 8 petals vs. the 4 from the previous 02 yr..

I had an 02 as well & the airboot had an angle almost like a boomerang shape in comparison to the straighter 03 airboot.

New cylinder porting.
New eight-petal reed valve.
New air intake system offers straighter alignment to produce more direct airflow.
Redesigned number plate and inner duct.
New foam gasket between airbox and air boot for better sealing and airflow management.
New works-shaped expansion chamber.
New ignition timing settings help broaden the engine's powerband.[/list]

I have owned a 97, 01, 02, 03, 04, two 06's and a 07 and I agree 100%. The 2003 is the best one.

BD - I've also owned a 87,93, 97, 01, 02, 03, 05, 06, 07 models. I've never ridden or owned an 04 how does it compare to the 03 ?
The 04 had different porting with an oval exhaust port on the cyl. & reconfigured bottom cases at the intake port where the reed cage goes in. It also had the 1st yr. shorter version tps mikuni with a 49t rear. Were those changes a noticeable difference over the 03 model ?

Can the same be said for the 02 cyl. after modifying the exhaust port ? It's been a few yrs since I looked at an 02 cyl., but recall the exhaust port being smaller than the 03. Does Varner modify the powervalves for better sealing ?
PC reshaped the 03 PV's for better sealing in the exhaust port after they modified it.

Not sure on the 02 cyl, I think the main difference is in the transfer port heights? Yes, Varner mods the powervalves.
