I used a silver wire wheel to knock it down then followed up with 100 dry, 500 dry and 1000 wet. I was pretty impatient by the time I got to sanding so I didn’t spend much time on it. After that you can just hit it with some WD40 and scotchbrite after each wash and it goes right back to looking new.
Definitely wear a mask when wire wheeling. That baked on paint is nasty.

I just recently bought an 04 125 as well and I was wondering exactly how you went about the sss swap. From what I've been reading, I can just drop the forks into the 2004 clamps and grind down the spacers 1mm on each side, is that right?? Or did you end up using the triple clamps from the donor bike???

I heard that in 2005 or 2006, they spread the triple clamps out by like 2mm and then they made up for that by casting the fork lugs in 1mm on each side so that the wheel setup stayed the same. This would make the sss forks in the 2004 clamps end up being 1mm too far in on each side.
Or is there something I was missing?

(5) Triple clamps. The clamps have two major changes. First, the handlebar mounts are adjustable (across a 10mm range by rotating the bar mounts). Second, the center of the fork tubes have been positioned 2mm farther apart (from 190mm to 192mm). The extra width increases stability, but, because of new castings at the dropout, does not require a new front wheel, axle or axle spacers.
I searched some part numbers too and found that 2005 clamps were only used in 2005, reaffirming this.
matty, did you use the the whole 06 clamp/forks setup?? If so, then it makes sense that your's matched up perfect.
Makes it seem that 2005 and 2006 triple clamps are actually same width, as opposed to what MXA said.

If it helps, I'm running a full 08 front end - clamps, forks, wheel spacers, axle, and I did not do any modifications. No stem swap or grinding of steering stop. Everything seems to work perfect. Bike handles awesome.
