Hey fellas.. just bought a used, beat up and broken 2004 crf 250r for cheap. Im going to make this bike a full blown race bike that is fast as well as reliable. Im starting off with the Athena 280 kit.. Full FMF exhaust.. full Hinson clutch.. Some may wonder why put money into an older bike, well times are tough for alot of people so for $ 3,500 including the price of the bike, i will show that you can have a serious race mahine that is set up just for you..

Some also may wonder that a 280 big bore is more geared for more low to mid range power so how can it be considered a race bike.. valid question and i will show you how to make a big bore scream from the bottem all the way to the top.. I have alot more parts aside from the ones listed above coming next week.. so i will post up pics and info as i go..

First day of the stripdown..


Motor out and ready for inspection..


The bearing Race split in half causing pieces of the race and all 13 bearings to go through the head and down into the motor.. not good.. but being the positive person i am, im going to take a lemon and make a full race motor..

Ok ive updated the head to a brand new head from a 2009 model which is a direct bolt on for the 04, the 09 head has a better port configuration for better all round power..




The new head was machined to accept Beryllium Copper Alloy intake seats that are compatible with the new ti valves for a long lasting and reliable set up.. the head is also fully ported for all round power..








Then new Chromium Nitride Coated 1mm oversized Titanium intakevalves were added, along with Black Nitride coated stainless exhaust valves for better exhaust guide wear, springs, spring locators, guide seals, retainers and keepers.




A new cam was installed from the hotcams builder series whick will match perfectly with the 280 big bore.. Instead od the power just hitting hard from the bottem through mid.. this cam will allow the power mostly from mid to top with plenty of overrevv.. the 280 will have plenty on the bottem for an allround power spread.. Also stiffer bigger springs were added to accept the cam..




The FMF Ti powercore exhaust is added along with the powercore head pipe for a light yet powerful setup..




Ive added the tokyo mods cam chain manual tensioner in case the stock automatic tensioner failed which can cause serious engine damage..




This pretty much completes the motor package.. check back in soon for pics and a vid.. ( off to surgery )

The 2004-2006 CRF's have valve issues. The valves wear faster than the pistons.

Good luck with that and I hope your project turns out better than my first project bike did when I started with a THOROUGHLY used YZ450F instead of using a newer machine. Everything that could go wrong did go wrong.

sorry to hear that man.. but i promise i will make you a believer Smile this isnt my 1st project using a THOROUGHLY used bike.. heres how my 1st THOROUGHLY used project bike came out.. check back in bro..

You will love the 280 kit. Not only does it deliver greater punch througout the range, you can also ride a gear high and short shift, which helps protect those touchy valves. Short-shifting the stocker would send you to the back of the pack in a hurry, so I think you'll appreciate the not having to reeeev (ala Elvis) that engine.

The Athena product is solid, and piston replacement intervals are the same as stock. One FYI: it's going to feel very "tight" initially (i.e. very hard to kick), almost to the point where you think there's a problem. This is normal, and the engine requires a good 30-60 minutes of use before she loosens up. At that point it may sound like she's about to drop a value, but that's normal as well. Simply loosen & retighten the cylinder bolts to spec, and she should sound like a normal Honda 4T. Which admittedly also sounds like a valve is about to drop..

Yeeees. You did an unreal cr250 and I can not wait for this machine to be finished. You really are setting a good example for the average joe by setting a budget. Cheers bud.

Thanks for the info brotha.. shifting at any rate wont be a problem with those touchy valves.. cause they along with everything else in the head is gone. All im gonna say for now is that from the crankcase, up will be new, updated, oem and aftermarket parts

To clarify I wasn't doubting your skills just sharing the nightmare I went through with the YZ450F. The good news is I developed a great relationship with Anthony Gould and his family along the way which wouldn't have happened otherwise.

Big bores are great. I have only ridden a couple (YZ315F and KTM 350 based on a 250) but have to say the most fun I've ever had a on four stroke was on Den McAdam's Max Power YZ315F. Seemed like it was always in the right gear and I hadn't experienced that in a long time.

No worries man.. yea projects can go either way but ive found as long as you have done the research and are meticulous, its all good. sounds like that 315 was a blast, cant wait to wrap this one up! ill post a vid up as soon as its done so you can hear this beast!!

I had a 04 crf 250 r that I rode every weekend and rode hard. I ran the honda 4 stroke oil with moly and never even adjusted the valves on that bike in 2 1/2 years! Mean while I also bought a 05 crf 450r and since it turned lower rpm's I ran regular motor oil in it, well with in 6 months the valves were toast! I put kibblewhites in it and returned to the honda oil with moly and never touched them again in over 5 years until a month ago or so when one of the valves broke....I didn't think the 04 had any valve issues, but maybe mine was a special case!!!

Should be fun. I wonder about finding a different engine? Would a later engine fit into that frame? Just a thought, this may not be any cheaper than fixing the one you have.

Please explain to me how re-torquing the cylinder bolts will quiet a noisy motor down?? Please stop using tools man.

Can't wait to see the finished product and will be interested in your engine work. Our 04 took a major dump fairly early on. The cam chain tensioner shredded and plugged the oil filter with plastic shavings which ran everything dry. Damn near welded the cam to the head and trashed everything. It was ugly. It's a 270 now with a stock head, a/m cam and Kibblewhite valves. Ran pretty good but now sits neglected in the corner of the garage with my 01 YZ280F. Not sure if it was the potential cause of the meltdown of ours, but the 04 had some sort of oiling issue that was pretty well documented. I'm guessing that's one of the updates you'll be working on though. My YZ will be a teardown/freshen up project one day. It's loaded with Ti, mag and carbon bits and judging from your recent projects, you'd like it. Keep the pics coming.

Everything in a 4 stroke is in the head.. the bottem half was just done by the previous owner with new crank, bearings and gaskets. The gears, shift forks ect are within spec and good to go..
In answer to ur question, yes you can use up to a 09 head on the 04 Smile

Yea newmann, thats pretty much what happened with this bike.. the guy took it to a shop for a top/ bottem half rebuild.. took it for a ride.. locked up, the cam bearing failed on the new wiseco cam.. he took the bearing off the oem cam, put it on.. took it for a ride. the exact same thing happened..

which leads me to believe that the tensioner failed the 1st time, when the bearing failed it pulled the cam, chain, guides, retainers, out of spec.. so going back in the 2nd time, he had no chance and was doomed from the start.. This time a tokyo mods cam tensioner will be going in.. i will definitely update with pics and a vid of it running when done.. Cant wait to see that YZ!!

Sad thing is, I don't have any good pics of the YZ. Just a couple crappy ones on my computer here when it was getting a mild cleanup a couple years ago Look close and you'll see some trick bits. When I bought it in 2000 I wanted to try and make it as light as a 125. Required emptying the wallet on more than a few occasions, and then it dropped a valve. LOL Don't think this is the proper direction to install intake valves!Woohoo

Man, you think Honda could get this thing right. Do they not ride these things before they produce them? I guess you think that a successful car and motorcycle manufacturer could produce a 4-stroke engine that doesn't have those defects straight from the factory.

I know, it sounds crazy. In fact, I had to call Athena to ask "WTF" when the bike sounded like she was about to fall apart. That's when they explained that the loosen & retorque procedure. I asked why it wasn't part of the install instructions, and they said there was a re-write in progress. But I'm tellin' ya, the uncomfortable sound disappeared immediately.

yea.. it wasnt the ti valves that were the problem, it was the seats, the stock powdered metal seats are abrasive, transfer heat poorly and tend to corrode much faster.. you could put in stainless steel valves and they are compatible with those seats but they are heavy and will make you loose horsepower.. best thing is new beryllium copper seats with ti valves..

The thing i dont understand about honda is they claim they stopped producing 2 strokes cause of emissions, using to much oil, then they have their 4 stroke use oil in the head and tranny.. hypocritically incorrect shit son!

I loved my 04 crf honestly. The thing for its year was a rocket. I did have valve issues like everyone else but once you learn to do them yourself its not the biggest deal, if a little costly.

If I remember correctly the 04 had issues with the oil mister on the lower case that sprays oil under the piston.
I think they changed the design after 04

Man that is some snazzy head work. I dig the manual tensioner too, might have to look into that. I've had so many auto tensioners go bad on me over the years. I basically replace them every few months now.
