Hey there! This coronia thing is just making everything really difficult. I struggle finding rims and some other parts. I have two other projects that I’m parallel working on too. One is a klx 300.


The XR if basically back together. Still on the stock rims. While I was working in the CRF air fork for the klx I was quite Impressed with the SKF bushings and dual compound seals. With the DLC they do an awesome job at reducing friction. I‘m still thinking of doing the the same with the XR front End.



One other issue that I’m having is the XR exhaust. It had a white brothers exhaust on it. The plan was to swap out the disc tip, for a normal turn down style one. But I can’t find one. Even finding a used exhaust i can take it from for a reasonable price seems impossible.

Yeah that’s true. The klx build is going basically in the same direction as the xr, remove a little bit of the extra weight. And just improve the overall handling.
But ist basically the 2nd build the first one was trashed in an accident. It’s a 310cc bore, so not much more that stock, pumper carb, etc

it would so cool if that works out then I'll be over 7kgs creeping towards 8kgs in savings. The Exhaust is on its way from Japan to Germany. I'm really excited to see what the savings with that will be.

Still on the list to save a couple grams:

-Excel front an Rear rim, check if the Yamaha or KX Alloy spoke nipples fit the rear XR Spokes
-Motostuff front Brake Rotor stock size that will fit 2003-2013 YZF Rim ( does anyone have a spare one?)
-Carbon tankmounts and Airboot support need to be made.
-Starter motor support bracket
- replace the

I know it's out of the States but could you order this?

XRs Only Exhaust

My wife had a 1996 XR250R. Couldn't kill the thing. Great job on the build and cutting the weight. Wonder if your machinist friend can weld up an alloy subframe. That steel one has got to be like a boat anchor!

cool build, did you ever consider replacing the steel sleeve with an aluminum one and nikasil? I would imagine much better cooling and weight reduction but budget may be an issue. I will be starting my ultralight xr200 build this winter.

Here‘s a pic of the bike at the at it’s current State.
I‘m waiting of some parts. CDI seems to have given up. That’s one of the downfalls of a bike with battery and electric start and lights etc. A lot of potential for failure. As for now there there is no spark and this special Japanese wiring harness is driving me nuts at the moment.

One thing I had forgotten to mention is that in order to make the forks work they mus be shortened 25mm. Can be done pretty easy with a Teflon bush
That way you have 280mm Travel like the oem fork



It’s wrong way round in the pic the spacer has to come after the spring and before the washer

Meanwhile I got the cdi repaired because it only had spark if you would wiggle the CDI. The oem CDi has been discontinued. But there is a pretty cool little backyard shop not to far from our place that has specialized of working on CDI units. They did an awesome job it’s like new. I still have to sort wiring for the electric start which is not working.

The geometry seems fine the wheelbase is at 1425mm with the shortened fork and the wheel pretty far back. The XR250R Manuel says that they have 1400mm. I think I‘m off bit of because the WR fork lugs and axle size. Shouldn’t be more than 5 mm though.

Here a pic with shortened fork, weight wise I’m at 104kgs with oil and standard mx tubes. There’s still a bit of titanium and carbon missing but I think thats not going to make much of a difference.

hey man! that whole Ti header thing is giving me a headache. I've had alot of set backs on this build. Th Ti header is one of them. What I'm looking for at the Moment is a RG3 4 post bar-mount in good condition.

The bike is under 100kgs, 310cc, Showa SFF airfork shortened to 280mm, YZ rear master and Honda CRF 250F front wheel and brake setup, steel braided brake lines, titanium YZ250F rear spring, carbon engine mounts, procircuit Slip-on and PC clamps…, real nice play bike

The XR is still on paus at the moment. As for now I can’t get my head around the electric issues. Klx is almost done. I still want to fit an FMF header, and it needs some minor stuff done (some nuts and bolts missing.)

Love to see more of the KLX. Could you elaborate a little on what is required to mount the front end and the shock spring? Are the forks/clamps Kawi with the Honda wheel? What other weight savings mods have you made? Beautiful bike builds

Hey !

Your right the clamps are kx450f 2016 clamps, the steering stop on the frame has to be modified to get the steering stops to work. It’s an easy job though. The only complicated thing is the joke that has to be made costum.





The forks are The last generation Honda Air forks, they work great if you take the time to set them up right. You actually need to shorten the fork to 300mm travel the Honda oem has 480mm. The cool thing about these is that you could externally shorten them with the balance chamber if your lazy. wheel and brake are Honda. The nice the about the master cylinders in the front is that you can Taylor the brake to your preference buy just swapping between the year models, and a braided line. I used Used sms pro rims, they are a bit lighter than the excel. At least for the klx. I used the klx250r tank which is a smaller an a bit lighter.




Saving weight on this bike takes attention to detail. The PC pipe was big in savings, then I swapped the Stainless end cap for a used titanium cap, and bolts which saved a bit more.








Swapping all the bolts an nuts for titanium and alloy, removing the coolant bottle and adding a high pressure cap. Small details stuff. In Asia the klx is very popular so there is plenty of carbon fiber parts you can get for cheap. And the bike has nearly been the same from 1994- to today, there has been some changes but not too many.


Backing plate ist titanium/ vs oem steel, seal head assembly ist alloy vs/ steel oem. Gold valve brass piston Vs the cast steel oem peace.







This for example is a zeta alloy brake pedal. The klx has a steel pedal weighs a bit more that double. Using the yz250f master in the rear setup saves a bit as well.


The Yz shock spring will fit with no issues. It’s a straightforward swap.

Hey! I had never heard of it before till google told me about it. You get quite desperate when you realize that there’s no more spare parts available. But the guys who fixed it did an awesome job. They really know what they are doing. They have a special method of cutting it open and resoldering the connections. When you get it back it’s professionally sealed nearly like OEM.




The MD30 CDi is no more available through Honda. These guys are experts. He had no wiring diagram and made his own. After they did mine they were fixing a 2020 crf 450 CDI😊.

Here some more pice some of the small weight saving a achieved by just optimizing some of the oem parts. This is the brake hanger it counts as unsprung weight (quite far out from the swing arm pivot Point). I also milled a slot in to the rear caliper for better cooling. And too a bit of material of the linkage. It’s not much can remove but it all adds up in the end.

I found something interesting on the web apparently the xr400 fits the 250R. In Japan for example they sell 400 fmf powerbomb header for the 250. in you look at the pictures you’ll notice that they modified the front part with 6mm Stainless extensions. Measurements for the stock 400 header are at the head 28mm(26MD30) and at the mid pipe 38mm(36MD30).







Here is a pic of a Normal XR400 powebomb header



In order to make the xr400 header work on the 250 the header has flange has to be extended by a 6mm spacer.

I think I already said this but this is the best build on here. The lengths you are going to for this xr is insane and I’m here for it. How much lighter then stock do you anticipate this will be?

Thanks Soggy, the stock bike according to the Manuel weights 115 kg, the bike at the moment is at 104kgs. The goal in the beginning was to reach 99kgs. So it’s under 100. Looking at it now I think its not that easie to reduce more weight at a reasonable cost. There is a few things here and there that will add up. If wouldn’t have to buy stuff just to weigh it would be easier to finger out what can help to bring the weight down. Like if some one had and XR400 fmf power bomb header and could give me the weight of it I could compare and see if i could drop a few grams. I’m still hoping on a titanium exhaust that would help me to reach goal quite fast. I’m talking to an Aussie guy on Instagrami who makes custom stuff but he’s quite slow in responding.


This base plate in the shock for example is steel. And quite thick.




It can be exchanged for a titanium or alloy washer with the same dimensions and save a bit,

The stock piston and sealhead are cast steel. And can be swapped for different materials.



Seal is made by allballs in alloy, and the piston I’ll use the Racetech gold valve. I did the same in the klx. Unfortunately I can’t find a titanium spring of other bikes that would fit this shock as the spring is quite short.

Here’s another cool thing I found in 1998 there was actually a XR250 in the enduro world championships that won its class. Here some pics of the bike. Interestingly the bike looks form the external quite stock.
