Lever adjusted about a nickle gap cold before he goes out to moto. About 10 minutes in he pulls in a shows me a 3/4 inch gap in the lever even after he's adjusted it a couple times in the air. Brand new inner hub and pressure plate outer basket a couple of hours and brand new tusk clutch kit.

It does not slip when he is riding it, I use 500cc Type F with 250cc Lucas trans treatment, have for the past 5 years in all our bikes. The other (mod bike) has exact same components other than bike with problem has a motion pro cable and the mod bike has oem cable. After 15 minutes of cool down the gap in lever is back to a nickle gap again.

Anyone.........?

Does the mod bike have the Tusk kit as well? The gap in the lever increases as the components get hot and expand. It could be slipping a little and be hard to tell, which makes it heat up faster and makes the problem worse. I always use OEM clutch components, but I do have a Tusk as a spare for my 125 that I'm anxious to try...

Are you sure that the cable was seated? Maybe it was sitting on the edge and dropped back in mid moto. Then again, that would have happened all at once. If you change plates and springs go to KG brand.

I know it has to be heat related but he can tell and I can see if the clutch is slipping. Riding soft dirt and sand shows the roost easier. I even preload the springs with .100 washers. And yes both bikes have tusk clutches less than 2 hours ride time apart, yet the one bike has the issues. Jake can see if the cable is seated properly in the moose perch (both bikes). I think oem or KG is next, KG probably makes the Suzuki clutches anyway.

Going to pull ignition covers on both and make sure cable is seated the same in both there. Then probably go pick up oem clutch next if that doesn't work.

like carlton suggests...use the oem internal components...even though an after market clutch may be cheaper you get what you pay for....also ive found that using the oem or even a works connection perch assembly works best as far as clutch feel and performance at the lever...plus the works perch has a nice, sturdy, and easy to find play adjustment. the downfall to riding a two stroke in general is burning up that clutch. using the washers or even a heavier spring rate should help with the fading however may make the pull harder...

Not blaming your son but sounds like he is slipping the clutch coming out of the turns big time or he is adjusting it too much especially in the air (off jumps).Or the clutch plates are made in China and can vary that much (bad quality control)

It's just weird where 1 bike does it and not the other, they both share the same components. Clutch feel he is very picky about, he doesn't slip it. He pulls it in while in the air and revs the motor then dumps it hammering the shit out of the basket. He is getting way better with this.

New oem is next.

Swap cables between bikes. 3/4 gap something is binding. then swap the fiber plates and inspect any splined areas or slip surfaces. Could be the steel plates binding into the inner hub. I have had god use out of the Tusk clutch.

Go KG and save yourself the OEM's cut on those plates. I have one in my RM 125 and hammered the hell out of it at Last Dog Standing with only a couple of needed adjustments. I am 190 lbs and was slipping the hell out of it to pick my way of steep rock filled canyons.

Does it creep more than the other when the clutch is pulled in? You might check the bad clutch to see if a plate is bent/warped.

All Suk's/ especailly RM's are known for their weak clutches/ transmissions....

I've been lucky on all my RMZ's (because I don't slip the clutch)
--- only go oem clutch/ cables on both; per ton's of messg boards and my own experience.

--- I picked up a 05 RM 250 for fun last year and was chasing a weak clutch/ incorrect feel at the lever

HERE's my observations:
OEM Basket was great...... have you checked the specs on your plates w/ a mic (according to your manual)

- replaced worn cable & clutch plates w/ oem
- went w/ a WC perch (threw away the junk ASV that came w/ it----- wouldn't adjust right/ stay accurate)

- went thru 2 EBC clutch packs (1 burnt in less then 2 hrs/ granted on a sand track)
- tried different oils like, Castrol 10-40 & Maxima MTL 80/90 weight (fried my clutch/ turned to black smokey soup)

- tried Honda trans oil 80/85 wt.... worked great (change every 2-3 rides)---- worked great on my last smoker (01 cr250) also.

** tried ATF F trans fluid (feel's / looks like the Honda oil (change about every 2 rides---- CHEAP)
* still looking for it by the Gal/ Larger (still cheap by the qt)

>>> Results; feels great at lever/ at engagement

Only improvement in the future would be to add a Hinson type set up/ or a Hydro..... Brappp on!!! Cool

Been busy fixing the other bike (Schoolboy 2 150cc) broke transmission gears, man Suzuki trans suck!! Anyway the other bike I got an oem cable today and new oem clutch. Been raining like crazy last couple of days so he hasn't rode it yet. But what a huge difference in the cable adjustment, old stuff cable was adjusted almost all the way out. After new stuff cable almost all the way in with a ton of adjustment left.

Going to get the SB 2 motor back together now that I got the gears today and then hopefully rain lets up for a test ride on SB 1 bike tomorrow afternoon.

Suzuki's are noted to bend shift fork pins (the rod that the shift forks ride on) so you might check those out before buttoning it up.

Dammit!!! Why didn't I read this a little earlier, you are probably right. It hung 2 gears together when he rode it for the 1st time last night. Already found a new one on ebay for $28 everywhere else they are $50 will order from local dealer when the prices are the same. Probably replace all 3 I'm sure both side gear clusters where forced back and forth when the gears tore up.
