I’ve never had a problem removing a front axle on a bike until now. The front axle is extremely snug in the fork lugs even with everything loose. I had to tap it out with a brass punch, on a brand new bike. When installing I had to use a dead blow hammer to reinsert the axel back through. I took and checked the fitment with the wheel off and the right side lug end is very snug and the left side is snug as well. It will not just slide in easily. Its like it is a machine fitment. Has anyone run into this problem on their 25?
Making sure fork height is even allows the axle to slide in w/o taping. I like to polish the axles. Look at right side fork lug and make sure it is smooth and not stepped from dealer assembly w hammering in
Height looks good, I don’t see any indentation, on the lug. Is yours not hard to remove on your 25? Are you polishing the axel or the actual inside part of the lug?
Try sliding axle in each part separately to find the most resistance Maybe a bearing is not seated properly in wheel
This… and If the axle is getting hung up on one or both of the lugs, the pinch bolts may have been tightened with too much torque. If so, carefully restore the correct gap in the lug’s relief.

They all seem to be this way for some strange reason - at least the 3 2025's I have had so far, plus a handful of friend's 2025 CRFs as well.
I used a 1"(?) Flex Hone tool for a brake caliper on the non-rotor side fork lug and now it's perfect.
I ended up getting the issue resolved. I bought some 1000 grit sand paper, sprayed it with wd40, and attached the bolt on the other side and basically polished the axle. I then hand polished the fork lug clamp area on the inside to clean up any corrosion. Still a snug fit but it can at least float correctly inside the lugs and everything now.
