Fork and shock stripped. Light skim on a few fork/shock areas on the lathe. These will look new again after scotchbright. Fork lugs hard anodised.
Motor completely stripped. Hard anodised cases were essential to be like the originals. A press in steel part from the machining process for the actuator area needed maching out before anodising. Drilled/tapped for grub screw.
All vapour blasted
Just waiting for a delivery of the new seals/gaskets. Hard anodised cases came out perfectly!
That Tommi bar bend looks awesome! I'd love to match it with a current fat bar if anyone has a suggestion on something similar?
I'm really surprised you refurbished the brake pedal tip ... where did you find a large diameter rivet like OEM? I would have though you could have found a good replacement for a lot less effort ... clearly you love the process of the rebuild!
Thanks! It honestly looks very similar to a normal Renthal OE CR/KX bend, or Twinwall 997 bend.
Yes a new OEM brake pedal is still available in a couple of places, but would have been a shame to replace when the original was such low hours use and only issue was the zinc on the tip was dull. You can buy new rivets online, got mine a few years ago and refurbed a number of pedals now. But you need some specialist press tools and setup for a hydraulic press to get them to work properly.
Gold TiNitride coated tubes with hard anodised fork lugs refitted.
The original had billet YRRD Rinaldi clutch and ignition covers, that would be almost impossible to find. So I sourced a used billet ignition cover and managed to find a new billet clutch cover, although both had random logos etched in. Had the faces CNC skimmed to remove them, then clear hard anodised which gives the champagne colour that the original YRRD ones had.
Marked up with masking tape position, angle and sent off for logos to be etched in by JP.MXch locally.. They should be back with me early next week:
Cases ready to be mounted. Motor isn’t far off complete now, just the head to be shimmed then it can be buttoned up and fitted to the bike! Suspension almost done too so should come together quite quickly now…

Thanks! Yeah I'm 100% a 2 stroke guy at heart. This bike I've actually been building for a friend, so he provided the bike and left me to it. I'll be back to 2 stroke builds after this but it's definitely been cool to do something different.
Thanks! I just mentioned above but it's a build for a friend and will sit in his collection. I think he may ride it round his yard once or twice but no it won't be ridden in anger, although I think it would be a lovely bike to ride!
Thanks Rob. There is a whole new world of builds to do once carb-era 4 strokes become a thing. I have no doubt in the next few years they will become part of the evo racing scene. I loved the 06-07-08 era Kawi 250fs that I raced. Not sure i'd want to race these really early 4 strokes though, with the starting-when-hot issues!
