1980 Yamaha YZ125G, what did I F up this time

Well I bought a YZ125G a while back and absolutely love it. The bike really runs well.

When I first got it the kicker would jam and lock up some times. I found that the bottom gear was missing the shims on each side of it and letting it move. I disassembled the clutch and fixed the kicker gear problem.

I put the bike back together while looking at the diagram and basicly just put it together in reverse order. Everything bolted up fine and looked ok. I filled it up with oil, turned the kicker over a few times and thought I got this one ready to go. This morning I was going to take it out for a ride and reached up to pull the clutch in and their is absolutely nothing there, no resistance at all. I know I put the rod back in that pushes on the pressure plate so I'm not sure what I could of screwed up?

There should be a ball bearing that goes in before the rod. At least on my 465 there is. Did you lose that BB? It's pretty good size maybe 10mm, that would mess things up for sure.

There are two push rods with a ball bearing between them and like captmoto said you may have lost that so check that first. The next thing is that the outer push rod is threaded for adjustment and if you took the nut off it could just need to be reset. The other think is the clutch arm that goes down in the case can pop up and then the push rod will not make contact with the arm and cause the same problem. The bottom line is if it worked before you pulled it apart it should be a simple and cheap fix as the ball bearing from yamaha is less than a buck.

Also, not sure if the Yamaha clutch pressure plate is like the early Elsinores but the outer pressure plate will only fit in a certain way. The Elsinore has six clutch spring bosses and the pressure plate fits over them. The pressure plate teeth will only line up with the inner hub at two of the six positions. Otherwise it will not drop in and leave you with no clutch.

I will get it pulled apart. I only took the outer rod out but the bearing might of rolled out. Thanks for all the help guys.

Well this is an odd one and maybe I left out too much info.

When I bought the bike the guy told me he had just put a new clutch basket in the bike. When I was taking it apart I noticed some of the washers and spacers didn't look factory and when looking at the parts diagram some were in the wrong place or not there at all. I ordered everything on the parts diagram and attempted to put it back together as the service manual shows and I could get all slack at the lever or rock hard no in between.

I'm embarassed to say I have found the culprit after 4 hours today. I finally looked at the manual and noticed it shows 5 fibers and I have 6. Somehow he had it rigged up and working with an extra steel and fiber plate. I took them out and now it's working perfect.

I'm going to go ahead and order a new set of plates just to make sure I have the correct ones in there. These things could be out of anything.
