2017 250SX idle gear case break?

First i have seen on a 125 on any forum. Long bolt mod is a 250 thing, not sure on the 125. Sorry for the confusion and hope it gets fixed.

This was my 2018 KTM 150SX new off the floor, last lasted .9 of an hour.

KTM wanted to send new cases to have it rebuilt at the dealer. I said forget it, I want my money back, luckily I got the dealer to give me a complete refund after some hassle.

Nope haven’t yet, I won’t get another KTM. Most likely a new Yamaha or a Honda for spring

I don't blame you either!! I have an '18 150sx and this makes me nervous. Having an aluminum cast piece as the idler gear axle is plying with fire. I've seen this happen more than a few times. When you kick the engine, if it doesn't start and back fires/starts backwards, it will wind up the kick start mechanism and try to lift the kickstarter back up. If your foot is still on the kickstarter, it will blow the idler gear out and break the case. Suzuki had this issue a few years ago on their 450 and Honda did as well.

Back in the good old days, starting a 500 smoker was a right of passage. Lol. If that thing backfired and popped over backward once, it would break your leg. You learned to quickly bring the kick lever all the way back up asap to prevent this.

Yea this is BS I’m hoping Ktm covers the repair when I bring mine in to service. Love the bike but I already started looking at other bikes for reliability ... I am missing riding days

Ok, sorry for not having any updates, but I got the bike back from the dealer a few weeks ago. KTM paid for everything. Bike is running with the updated cases, now time to frame the bike and get it ready for the Spring.

I probably jumped the gun paying out of pocket, but so it goes. I still haven't heard of a failure with the long bolt mod, so we have that going for us.

M6... yeah, 6mm×12mm for that. I used a bottoming tap, others just went easy or ground the regular tap round at the end.

Yes same thing happened to our 2017 nTC125 same casing and Idler gear peg shered clean off 700+ to get the part and fix
Disgusting that Husqvarna would not do a thing the bike had only done 70hrs!!! we were told its not a common problem it clearly is and they want to f...kin ignore it.i will never buy another KTM/Husky in my life nor will the team.

You can clearly see this is a weak point as to the hideous webbed support on the casting.

This is my 2016 KTM 150 SX. Does the idler gear have some kind of retainer? Because it looks like it just sits on this post with a brass idler gear bushing. The post was chewed up and the new bronze bushing lasted 30 seconds.
Does the bronze bushing spin on the ID also or just the OD between itself and the ID of the idler gear?
Because I was thinking to stick the bronze idler gear bushing on with loc-tite 660.

It's salt from riding the west desert in Utah. I haven't washed it since I opened it immediately when I got home.


So any ideas if the brass idler bushing spins on the post too or just the inside diameter of the idler gear?

Did you ever figure out a fix? Just bought a 2017 150 with the same issue.

The loc-tite 660 seemed to do the trick.
It took up the gap between the Aluminum post boss and the ID of the brass idler bushing. I maybe put 20 more hours on the bike with no issues before sending it down the line with a work of caution to the new owner. He's either had no further problems or hasn't mentioned them to me (as he lives around the corner).

Okay cool, thanks for the reply. I have a new bushing on the way but just for shits n giggles I made one out of a transmission bearing I had. I wonder if I should use the steal bushing over the brass one just for long-term use. Or if that would just make my situation worse when it breaks and I have to get the steal bushing off the case instead of the soft brass. Any thoughts? I'm curious is anyone has just drilled into the case to make a hole for a washer too. I bet someone has. This seems to be common

Had idler gear boss failure few weeks ago in 2017 TC250 even with long bolt mod at 145hours in the bike. Bike was originally raced and long bolt mod was done at about 60hours. I have been always kicking gently and this happened when finding the compression. 

Cost was ~1500€ with new cases, engine seal kit, idler gear, conrod and work related to conrod change ... Had a new piston already in shelf. 

Was thinking to part the bike but decided to rebuild...

That sucks, I will admit KTM paid to fix mine in full, including labor. I had about 80 hours when mine went out.

But, he notes he doesn't use the Kick Starter........ that appears to be the tactic most are using. SX owners, of course, don't have an ES. A friend of mine who bought a '17 EXC, that has had to leave it idle due to work commitments, when I saw he had it, I warned him about the problem. He called his dealer, to be told "they've never heard of it". Yet, there's an OZ bloke or two on the thread I put up, that have had failures. With, I think, no help coming from KTM Australia.

It's like the 250 4ts a few years back, that were doing conrods / big ends. It was shown on KTM Talk, for quite some time, but, there were "no problems in OZ", until all of a sudden, at a dealership I worked at, at least 5 250s we had, had to have the rods / big ends replaced. Luckily ( though on the warranty 'flat rate' for labour, we were far from lucky) 4 were still in stock. The one that had 'got away', we had in for a service, so did the rebuild. Unfortunately, the dreadful mechanic that did the job, buggered the job up, as when the owner came to pick it up, it pissed out oil at the case joint. In all my years in the industry, I don't think I came across a worse mechanic, continually effing up, yet he thought he was near god like. I think he's still out there, bullshitting his way up the stairway to the top.

Will the 18 case bolt up???

Yes, you can use 2018 cases. Other cases from newer models might also work.
