My RM-Z 200 SX build

How's it goin everybody, my name's Josh and I just joined the site even though I get on here all the time.. usually just to check out the "kick ass two stroke" thread. . I grew up riding a little bit of everything.. and now that I am older I mostly just play ride on the tracks.. well I have been working on building my idea of the perfect motorcycle for me and am going to do my best to document every bit of it.. frame is a 2008 rmz 250 and the motor is a ktm 200 sx (by far my favorite engine ever built) feel free to chime in whenever, and I have a little hot rod shop facebook page that I will be posting build pics on too.. its called Halls Hot Rods..

I started out with a complete 2004 ktm 200sx and bought a complete rolling chassis rmz with no motor.. first pic is after we got everything stripped down off the rmz

Then pulled out the ktm motor.. this motor only has about 2 hours on it after a full rebuild.. had my frame powdercoated too.. oh well.. still not sure if I want to save this chassis or just sell it.. guess it depends on how tbe finished product turns out

First off had to figure where I was at with the width of the motor in correlation to the swingarm.. ktm motor was about a half inch wider than the rmz at the swingarm pivot

As most probably know the "Y" in the frame has to be raised in order to clear the exhaust port on a two stroke.. with the frame complete the motor would not sit down anywhere near where it needs to be.. so we made the first cut.. my best friend hubert gave me the thumbs up for chopping up a perfectly good frame

Yea he's TP's right hand man.. we actually just stayed at his house for about a month while they were filming some new footage for the nitrocircus live tv show.. and in my book, you wont meet a better person than Travis.. plus he's not a bad guy to know when you are trying to throw a suzuki build together

I made the cuts with a fine tooth sawzall right at the factory welds to remove the front down tubes.. but in order to get the right angle for the engine and line up the swingarm pivot I had to remove about 3 inches from the main downtube in order to move the "Y" up enough to clear the head

I also fitted the tank, shrouds, radiator and pipe to see where I was at.. suprisingly the radiator on the throttle side cleared everything.. and the pipe fit like it was built for it as far as clearance goes

Here's the right side.. I really would love to talk to some of the guys that fool with these 200's to get their info on what pipes to run.. the fmf pipe that I have ran great but I have seen some 200s running a 150 pipe .. didn't know how that turned out but I would sure love to know.. I can't find a bare pipe for a 200 sx anywhere

Sorry about the double pics but my phone gets a mind of its own.. there is a guy on here named hellion that put newer ignition and clutch covers on his bike but I couldn't figure out how to contact him.. in the end that's the route I'd like to go

I modified the same frame for a RM250 motor. I used 1 inch aluminum square tube, with a .125 inch thickness. Its a hair bigger that the frame downtubes. To make it stronger I put .875 inch square bar inside the tubes and left a little gap. The welds penetrated both the tube and the bar so it should make it more solid and much better than a straight butt weld. I notched the big downtube too avoid a butt weld there too.

For the head stay I did it like a Honda CR250 frame. I've seen some where the stock RMZ head stay mounts are used, the ones on the frame spars. From what I've read the stress on the head stay is front-to-back. If you used the stock RMZ head stay mounts you are just getting side-to-side rigidity. Check out a CR frame.

I've been riding mine for over a year and its still in one piece.

I got a stick of 6061 from a local welding shop and used thick inserts I had for the same reason u were describing with weld penetration.. I z-notched the upper tube ends to get a little more weld surface..same thing we do at the shop when shortening or extending hot rod frames.. just on a smaller scale.. and I cut the lower tubes parallel with the ground.. mostly because I thought it looks cleaner. And the upper "y" actually slides into the downtube about an inch.. notice the super works frame jigs I am using for mock up.. lol

Great that you know TP199 he's a true ambasador for our sport in general and my wife also is a huge fan off him although i'm not completely sure why she is a fan :D

After I got the motor sitting level.. I lined up my countershaft sprocket to the final drive on the swingarm.. did some measurements and some math, then it was was off to the machine shop.. my buddy wayne has been doing machine work for years.. so he hooked me up with shaving the 1/2 inch that I needed for everything to line up

Any reasoning behind relieving the swing arm Instead of the engine mounts? Or maybe some off both?

Sorry that I didn't get the exact measurements on what was removed from the swingarm.. we removed about 14mm total.. about 10mm from the right side and 4mm from the left (inside mounting surfaces to the motor) .. and still had plenty of room for the seals on the swingarm pivot.. we had to machine down the bearing insert spacers as well, and it took a lot of time and a carbide bit.. those things are tough.. when it was all said and done it fit together like factory.. that wayne is a talented fella!

I didn't want to machine the cases if I could help it.. wanted to keep my ktm motor untouched .. since swingarms are easy to come by these days
