Hey guys, so I've wanted to do one of these for awhile and now that I'm through Christmas im ready to start my rebuild. I've had the bike for just shy of four years and have got some things to my liking but I wanna do something different. So far all that's set in stone is, suspension, top end, clutch, and a new pipe. I'm pretty pumped on the suspension since all I've done for the last 15 years is set sag and now I'm getting springs and a revalve. I contemplated powder coat but most Kawi guys have the black frame set up covered and like the title says I'm on a budget. So follow along if you want and any feedback or ideas are more than welcome! Ill try to update anytime I get a chance to work on it and hopefully all said and done this should only take about a month! Guess it's time to put down the phone and grab some T-handles!

If it's a 2005+ get applied 21.5mm offset triple clamps, handling is fantastic

Sorry for the delay in reply guys. The build has taken a bit of a detour. The bike is now almost completely framed minus bars clamps and Cables. I got antsy and decided to pull the cylinder head off and take a peak, the piston was in great shape but as I turned the engine over I spotted something weird which turned out to be a chunk of plating missing just above the exhaust port. So now instead of a quick budget build im leaning towards sending the motor to forward motion for either a 265 or a 295 plus a crank rebuild. So it's gonna be a little drawn out ha ha but I'd rather if it's at this point build the perfect bike for me instead of a quick fix....and thanks for the input so far guys!

If you want a black frame but need to do it on a budget, use black epoxy paint followed by a 2 part ppolyurethane clear. It will hold up as good as stock frame paint, not as good as powder but pretty good. Should be able to do it under $50.

i've only known a few people that have done it, never myself, but maybe see how much it would cost to get the frame Duracoated. It should be between rattle can and powdercoat price. way more durable too.
its pretty easily applied, just need a compressor, so you may be able to find someone local that does it on the cheap.

You'd have to pay him to make it worth while. Shipping a steel frame in a box would cost more than he could have it blasted and PC'd locally!

Is that a whole worn through the cylinder wall? Buy you a piston kit and send that joker to Millennium Tech.

Hey guys thanks for all the ideas. I weighed some options and decided to sell some of my PTO from work for extra funds but another kink has been thrown in lol. I got a message from the guy doing my suspension saying one of my lower fork legs had a small dent and a crease forming so I had him order a new one. Your guys timing is great too, as soon as I get off work tomorrow morning I'm gonna go get my parts to build a soda blaster and start cleaning parts. So I have been doing research on what to do with my frame so I'll be looking into all the above options! I scored a case splitter from ebay for 55 bucks that'll be here Tuesday so I'll get the cases split and get my cylinder and crank packaged up and sent to forward motion. I should have some pics up tomorrow of the soda blaster and some clean parts then it'll turn into a waiting game on the engine.

Rallendude it looks like the nikisil chipped away from what I can see.

Imoto34 I use the KnL MC625R. The local shop I use to work for went under and they called me and offered me all their old manuals specialty tools and the lift for a price no one could refuse!

Ha ha ha I know it really does and I'm still contemplating, I was also thinking like a Flo green type color frame with a black swing arm....

Really like that you're bringing this baby back to life. Trust me, go with the black frame, you'll be happier in the long run. As for the cylinder, Milennium Tech in WI is the best in the business. Either them or just go full rebuild and have Eric Gorr do the 295.

I'm gonna go with the Eric Gorr 295 kit, plus send my crank for a new rod and trying. My case splitter will be here Tuesday and then I can really get down to work, I have a parts list and graphics and. Such dialed just waiting to start order parts and space the hurt on my wallet lol

Well this beauty hit the mail box today, I thought I was getting a knl one but I'm pretty pumped on this hand built set up and from the time I hit buy to delivery was 5 days counting the weekend so pumped. Few minutes of bench clean up and we will work on getting her cracked open tonight!

Well 3 hours later she is stripped and ready to be cleaned up and the crank and cylinder shipped, so the motor is now a waiting game and I'm going to start ordering and cleaning parts and getting ready for reassembly. Only damage I found on the motor is a small chip in my reed petals, other than that I'm pumped on the shape of the motor. Here is a few pics to leave you guys for the night....

Well just a quick update for you guys! I'm super pumped but also bummed lol I got my suspension back and really just wanted to ride. I dropped the frame swing arm and hubs off for powder coat in satin black and I'll be picking all that up a week from today and I can get to building a rolling chasis. Still saving a few more bucks for the motor work but man seeing my bike in Rubbermaid containers is killing me lol. I'll start posting picks and more updates next week!

Looks like the frame turned out great! Good thing that you painted it and didn't leave it with the stock color.
