Can't say I've ever seen one break there before. Other than the ding in the pipe from the frame, everything else looks fine.
Sure sucks to be that guy.

I have seen this on alot of self done conversions. I know when I built mine I decided to replace the whole cradle just because of that reason.

That pic has been around a while, saw it on KXRiders a while ago. Forget what the discussed cause was, but maybe poor penetration on the welds, or a bad headstay design. Nasty failure.

Scooter if I remember right I thought they were trying to blame the fact that they never heat treated the frame afterwards?

AJ, you might be right, that's been around a while. Most guys don't seem to have an issue with heat treating, including my MPS fiasco. Thinking about it more now, did the guy use an MPS style headstay? Round dowel from spar to spar, with two ears welded on to it to secure the head? This one just isn't coming back to me, just hope the guy wasn't hurt when it happened.

pretty sure the guy is on here.
he ended up pulling the engine out (its a 250 not a 500AF) and sticking it in a steel frame kx250 and put his A kit on it as well.

I'm confused. Why is there a need for welding or modification there when doing a conversion. I thought you only had to change the front down tube to make room for the front exiting pipe. Why were they working on it up there?

It broke at the spars, because the lower frame failed. Thinking maybe it was movement at the front mounts, the frame weakened, and bang. On an iPhone, I really had to expand the pic, to as it was a 250, with a rear headstay.

That belongs to a fellow vital mx guy you can find his write up about on page 86 or so in the KICK ASS TWO STROKES PAGE
he then built a steel frame kx 250 with a 2013-2015 plastic conversion

Scooter I think your right he used the mps headstay and if I remember it flexes too much. I personally do not like the idea of sectioning the cradle at one of its most stressed areas. Thats why I replaced the whole cradle

Aj, if I was doing it again, that's what I would do. Paul Stoffers actually wanted me to get an 08 450 Honda frame, because those are the best ones to do. Easy to take the old rails out, and fab new ones. I decided not to spend the extra coin going that route, but it would have been nice if he'd done it.

That picture shows what I've been thinking of. Why people still keeps trying to set a 2 stroke in an aluminum frame, rather than taking a steel frame and add some subframe and front end updated staff? It looks waay cool, and safe!

For some its not that it looks updated. For myself it actually is a bigger chassis for a tall rider like myself (6'6"). I spent alot of time and money setting up my 03 kx250 chassis to fit me but after riding a 2008 kx250f I fell in love with the room on the chassis but did not want the four stroke engine. I actually had my brother ride mine not that long ago and mind you he is a 125 specialist and he loved it cause you can throw the bike around like a 125.

Interesting Aj, because I rode my homeys 09 Kaw 250, and I loved it too, for the same reasons. I'm 6'6" and 260 lbs in gear, that bike had excellent ergos, and actually didn't mind the motor. Excellent platform for an AF conversion.

Yea that was the deciding factor for me. Especially since I ride alot of off road and enduros and in the tight stuff being as tall as I am they do not trim the branches up high for us tall guys so I need room to be able to sit
